The first question after a failed pull test should be: what failed first?
A fabric can look strong and still fail at the seam. A zipper can have supporting test data and still pull away from the garment.
For buoyancy vest development, material selection and seam design cannot be separated. The product is tested as an assembly, so failures often appear at the connection between components rather than in the centre of a fabric panel.
Do Not Choose a Zipper by Size Alone
Zipper size is a useful starting point, not a complete technical decision.
The development team needs to know how the zipper is used. Is it mainly an opening, or does it carry structural load? How is it attached? What happens when the vest is pulled horizontally or twisted? Are the zipper tape and neighbouring panels properly reinforced?
A larger zipper may offer more suitable options, but it can be too bulky for a small product. A smaller zipper may fit the design but require additional verification if the supplier cannot provide relevant information.
The factory should settle this before the final sample, because changing zipper size can affect the pattern, seam allowances and appearance.
Fabric Strength Is Not the Same as Seam Strength
During our technical meeting, several material constructions were discussed for stronger buoyancy aids. The key lesson was not to rely on how a fabric feels by hand.
Fabric weave, coating, tendency to fray and interaction with the stitch all affect the finished seam. Some lightweight linings may tear or pull away even though the outer layer looks robust. A neoprene-based construction can also behave differently depending on its face fabric and reinforcement.
Supplier data helps narrow the choices, but the assembled seam still needs to be checked.
Find the Real Failure Point
If a test piece opens, it is easy to blame the fabric. The real cause may be an insufficient seam allowance, unsuitable stitch density, weak thread, poor reinforcement or force concentrated at one corner.
The opposite can also happen: adding heavy reinforcement around one connection simply transfers the load to the next unreinforced area.
Useful development checks should identify what failed first:
- Did the zipper separate?
- Did the zipper tape tear?
- Did the stitching break?
- Did the fabric tear beside the stitch line?
- Did the entire attachment pull out?
The corrective action depends on that answer.
Control the Approved Construction in Production
After a combination passes development checks, it needs to become a controlled production specification. Fabric construction, coating, zipper model, thread, stitch pattern and reinforcement cannot be replaced casually with something that looks similar.
This is particularly important when several suppliers offer the same colour or nominal material description. Visual similarity does not establish technical equivalence.
The seam sample and component combination should be treated as part of the approved product, not as a sewing detail left for the production line to interpret.
